Why Cylinder Head Pressure Testing Matters

A cylinder head can look perfectly good and still be hiding a problem that can ruin a fresh engine rebuild.

A freshly cleaned diesel cylinder head can be deceptive. The surface may look good. The valves may appear normal. There may be no obvious crack visible to the eye. But inside the casting, a small crack or leak can be waiting to put coolant back into the engine after it is assembled.

That is why pressure testing is one of the most important steps in evaluating a heavy-duty diesel cylinder head.

At Duffin Diesel, pressure testing is not about proving that a head looks good. It is about finding problems before a customer spends money on machining, parts, labor, and installation.

What Are We Looking For?

Diesel cylinder heads live in an extremely harsh environment. They are exposed to repeated heating and cooling cycles, high cylinder pressures, coolant, combustion heat, and thousands of hours of vibration.

Over time, those conditions can create cracks or porosity that are difficult — and sometimes impossible — to see during a normal visual inspection.

Pressure testing helps identify leaks between coolant passages and areas where coolant should never be able to travel. Depending on the cylinder head and the failure, the problem may be associated with the combustion area, valve seats, injector areas, or internal water passages.

Why Visual Inspection Is Not Enough

A good machinist will always visually inspect a cylinder head, but visual inspection is only one part of the process.

Some cracks are obvious.

Others may be extremely small, hidden by the casting geometry, or only become apparent as the cylinder head changes temperature.

That matters because a head can pass a casual inspection and still leak once the engine reaches operating temperature.

Finding that problem on the test bench is inexpensive compared with finding it after the engine has been assembled and returned to service.

Temperature Matters

Cylinder heads do not operate cold.

Castings expand as they heat, and a crack that is difficult to detect at room temperature can behave differently when the head is hot.

For that reason, the testing process must reflect the real-world conditions the component will experience as closely as practical.

The goal is simple:

Create an opportunity for a hidden defect to reveal itself in the machine shop instead of inside the customer’s engine.

A Pressure Test Can Save an Entire Rebuild

Consider what happens if a leaking cylinder head makes it through the rebuilding process.

The head may be surfaced. New valves, guides, or seats may be installed. The engine may receive new pistons, bearings, gaskets, and other components.

Then the engine is assembled and installed.

If coolant begins entering the combustion chamber or oil after startup, all of that work is suddenly in question.

The engine may have to come back apart, and the cost of the original cylinder head becomes small compared with the labor and downtime created by the failure.

Pressure testing early in the process is inexpensive insurance against that outcome.

Passing a Pressure Test Is Only the Beginning

A successful pressure test does not automatically mean a cylinder head is ready to return to service.

It simply confirms one important part of the inspection.

The head must still be evaluated for surface condition and flatness, valve guide wear, valve condition, valve seat condition, and other dimensional requirements.

A quality cylinder head rebuild is the combination of inspection, measurement, machining, parts, and verification — not one individual operation.

Knowing When to Stop

One of the most important decisions a machine shop makes is deciding when a component should not be repaired.

If a cylinder head has a serious crack or damage in a critical area, continuing to invest machining and parts into that casting may not make sense.

An experienced machine shop should be willing to tell a customer when replacement is the better decision.

The objective is not to perform the maximum amount of machine work.

The objective is to return a reliable component to service.

Find the Problem Before the Engine Does

The best time to discover a cracked or leaking cylinder head is before the rebuilding process begins.

Pressure testing gives the machinist information that cannot always be obtained by looking at the casting alone. More importantly, it gives the customer confidence that one of the most common sources of an expensive comeback has been checked before the engine goes back together.
